you really should upgrade to something more recent...

either pdftex doesn't find texmf.cnf, or way too low values are stored 
there. Here are the values form TL 6:

font_mem_size.pdflatex = 500000
main_memory.pdflatex = 1500000
param_size.pdflatex = 3000
stack_size.pdflatex = 3000
hash_extra.pdflatex = 15000
string_vacancies.pdflatex = 55000
pool_free.pdflatex = 47500
nest_size.pdflatex = 500
pool_size.pdflatex = 500000
save_size.pdflatex = 5000
max_strings.pdflatex = 55000

you may add that to your texmf.cnf, then redo the format. But really,
upgrading could save you quite some other troubles...
